i bought a pair of foglights from autozone a while ago. they worked fine, easy install, pretty bright. then one day the switch melted. so i put another one in and it also melted. this process of melting occurs over a period of 1 -2 weeks depending on usage.
i eventually put a 30a relay in it. a week later, something melted inside, on pin 85 i think, it was the one connected to the lights. this is the same wire that melted on the switch. i thought something might be grounding like where the wires pass through the firewall (wires are encased in a grommet) but i found nothing so far.

all in all, ive melted 3 switches and 2 relays.

any ideas what is causing this? im doing custom work on my bumper so im pulling the lights out and i will run all new wires, but i am still curious of the cause

I would highly recommend disconnecting the fogs until you have solved the issue. Uping the Amps on the relay is not a good idea.

How are you connecting the wires to the switch. Is it a two pin? three pin?

its a 3 pin switch - power, ground and accessory. im thinking maybe the ground wires for each light is not getting a good connection. i have it connected to bolt that holds the hood latch onto the frame. im gonna try sanding down the contact area on the frame and reconnect the lights and put another switch in.

also remember the fog light switch needs a clean ground also. It does sound like theres feedback somewhere back to the switch.

My fog light switch just melted on me to. It looks like the spring went through the plastic bullet looking thing and made contact whit the metal contact.

Where did you find the parts to rebuild it? Do you know where I can get another fog light switch? I would like to have a spare.

stop using the switch to flow power. just as a trigger. put a SPDT relay under the hood with one side fused to the battery. the other side from that a negative trigger from the switch under the dash. the top pin also jumped from the pin that is hooked up to the battery and the bottom pin to the power of the lights. Ground the lights at the closest possible point to them. I promise it will work and you will never melt another switch. They will also shine brighter. All adding a bigger fuse is doing is allowing it to burn longer before it blows.
